Aris:
The plug should seat a litle deeper than you have it, but if it's tight and doesn't protrude, then I'm sure it's OK. My contention is that it has something to do with oil pressure also.
I would absolutely 'flatten' your driven plate also. I'm betting you will find a bit of a ridge around the outside that needs taken off. Just by the look of your drive plate - I think you'll see that's the case.
Keep at it and look forward to hearing the results.

The plug is now VERY snug, but ~.9mm proud of the end of the shaft which I know is further out than it should be.
After test assembling the alternator with a blob of vaseline on the plug, I sort of 'measured' the gap between it and the alternator shaft end, at a little under 2 mm, which I believe is safe enough? So the two never touch?
I could file it down to make flush with the shaft but hate all the crud this will create ... but then it is only soft aluminium ...
Whatever, I will finish the job tomorrow and see what happens.
BTW it is tempting to assemble the alternator WITHOUT the drive clutch, spring, etc, run the bike for a short while on a fully charged battery and see what happens ..

I use a middle of the road compact, a Panasonic LX3, reasonably good but not special lighting, set everything to 'macro' and shoot several pics to get one or two reasonable ones. It is quick too as I almost never use a tripod.
I think the secret, if there is one, is that I enjoy doing all this so much

Hi everybody, project alternator is over and well worth the effort, as I found and fixed the loose plug
I also took the opportunity to smooth in the lathe my rotor commutator and renew my brushes, all good stuff. But it's made no difference to the 'racket' whatsoever
HOWEVER, re the 'racket' I think I am finally up to something, and I will start a new thread in a short while, as this has nothing to do with the alternator.
