solved a problem I inadvertently created :oops: in my defence all my tests pointed to the new stator but I was convinced it must be something else as I had tested the stator for continuity and ground before install :violin:
Stopping and starting now with no issues and new stator is producing 20% more than oem :D

It was good to be riding again, technically a superior ride to the cbx but it fell well short of the satisfaction I get when ride the cbx :(

Took the right side engine cover off and rotated engine few revolutions so it's not hydrolocked.
Cables and connections were nice and tight so I removed the starter and took it apart. Inside smells of electrical burning and it's pretty cruddy with all that brush shaved material.
Next I'll test stator and rotor and if all ok I'll have to replace brushes as they look small.
What is good to clean inside of the starter with, brake parts cleaner?
Is starter rebuild kit available from Honda or should I pick up one of aftermarket kits from eBay?

Nils and Aris to the rescue on the starter rebuild.
Don't toss the end bearing.

I've rebuilt few car starter motors but never motorcycle but it's even simpler, less parts to deal with!
I cleaned everything and i'll do measurements and testing in the morning.

Brushes are at about 10mm, service limit is 7.5mm, not sure what new ones measure.
Commutator pairs tested good with continuity
Commutator-shaft tested good with no continuity
Commutator- armature what is the armature here?
Field coil tested good
I used electric cleaner but inside of the field still smells like a bad electric burn

It appears that one of the brushes doesn't have any jacket left on the wires and wires look discolored and so is the brush holder, looks like it could be from heat so I'm wondering if wires were touching housing and causing it to short out.
I put everything back together and it's working now but before putting it back on the bike I'll change brushes, springs and O rings.
One mistake I did was that i didn't bench tested it before disassembling it ;( so much for an engineer!

The alternator brushes have a groove across each one showing the wear limit. One always wears faster than the other for obvious reasons. I always replace both when one nears its limit. good luck. Mel #1876 Uk :flags-wavegreatbritain:

I'll definitely be changing both if I do. Brushes are 12-13mm when new and service limit is 7.5mm so the are at about 50%.
I out the starter back together after cleaning but and did bench test. It works but It really should jump of the table when power applied to it but this one doesn't, it only has slight kickback.
All testing done per book and it passed.
I have to look into it more as I may have missed something

Yes, it should jump off the table when bench tested. Mel - this is the starter, not the alternator. No scribe wear limits on starter brushes. I'd say one or more of your field coils is cooked. Spring tension may also be an issue if one of the brush holders got that hot.

There was continuity between the bolt that power connects to and brush connnector of the field coil.
If one of them was bad, wouldn't this test fail? If not, is there a way to test individual field coils?
I did order rebuild kit and I hope that's all it needs

I just checked what the manual states and that's between stud where you connect positive wire from the battery and brush connector thats coming from the field coils and it did have continuity.
So I should probably check between that stud and every coil?
I just did brief clean and test by the book so didn't really think of testing each coil individually
I'll test it again this weekend when I get back in town
